A. Engine Disassembly & Removal

1. Drain Fluids: Place a drain pan underneath. Drain the engine oil and the coolant by opening the radiator and engine drain plugs.
2. Remove Obstructions: Take off the fuel tank, seat, and any fairings blocking the engine top. Loosen and remove the exhaust pipe from the cylinder head.
3. Disconnect Top-End: Remove the air filter box/duct to access the carburetor/throttle body. Detach all cables and hoses connected to the cylinder head (fuel line, vacuum hoses, coolant hoses). Label them for easy reassembly.
4. Remove Camshaft & Head:
· Remove the valve cover (rocker arm cover).
· Rotate the crankshaft (via the alternator bolt) to bring the piston to Top Dead Center (TDC) on the compression stroke. Align the timing marks on the cam sprocket with the cylinder head surface.
· Loosen the cam chain tensioner and slide it out. Carefully unbolt and remove the camshaft.
· Securely tie the cam chain up with wire to prevent it from falling into the crankcase.
· In the correct sequence (refer to manual), loosen and remove the cylinder head nuts/bolts. Gently tap and lift off the cylinder head.

B. Piston Ring & Cylinder Inspection/Installation

1. Remove Cylinder: Unbolt and lift the cylinder block off the piston. Be careful not to gouge the piston skirt.
2. Inspect & Clean:
· Examine the cylinder walls for deep scratches, scoring, or glazing. Minor wear can be handled with new rings; deep scoring requires cylinder honing or reboring.
· Check the piston for cracks, especially around the ring lands. Clean carbon deposits from the piston crown and ring grooves using a soft tool (old piston ring, wooden stick).
3. Install New Piston Rings:
· Carefully remove the old rings using a ring expander tool or by gently spreading them with your thumbs.
· Clean the ring grooves meticulously.
· Install new rings one by one using the expander. Crucial: Ensure each ring's gap is staggered around the piston (typically 120 degrees apart) and check the ring end gap in the cylinder using a feeler gauge (spec is usually 0.1-0.3mm).
· Confirm the top ring is often marked (e.g., "R" or "T") and faces upward.

C. Cylinder Head & Reassembly

1. Cylinder Head Service (Highly Recommended): This is the key to a lasting repair. Take the head to a mechanic for:
· Valve Stem Seal Replacement: Worn seals are a major cause of smoke.
· Valve Lapping/Seat Re-cutting: Ensures a perfect seal for compression.
· Valve Clearance Check: Adjusted by swapping shims under the bucket.
2. Reinstall Cylinder & Piston:
· Lubricate the piston rings and cylinder wall with engine oil.
· Use a piston ring compressor to squeeze the rings. Gently tap the piston into the cylinder using the wooden end of a hammer. Never force it.
3. Install Cylinder Head:
· Place a new head gasket on the cylinder block (dry, no sealant).
· Carefully lower the serviced cylinder head onto the studs.
· Reinstall the cam chain, ensuring it's looped over the sprocket.
4. Torque & Timing:
· Install head nuts/bolts. Using your torque wrench and in the correct sequence (usually star pattern from center out), torque them in 2-3 stages to the final factory specification (typically 20-25 Nm for this class of bike). This is non-negotiable for sealing.
· Reinstall the camshaft, perfectly aligning the timing marks with TDC. Install and tighten the cam chain tensioner.
5. Final Steps:
· Reinstall the valve cover with a new gasket.
· Reconnect all hoses, cables, exhaust, and electrical connections.
· Refill with fresh, recommended-grade engine oil and coolant.
· Reinstall the fuel tank and battery.
